Sludge Management in Paper Mills: From Wastewater Treatment to Value Recovery

A paper mill's effluent treatment plant generates two main sludge streams: primary sludge (fibre-rich solids from the primary clarifier) and biological sludge (microbial biomass from the secondary aeration tank). Together, these streams can represent 30–80 kg of dry solids per tonne of paper produced — a significant solid waste management challenge if not handled systematically. Rajshree Group's sludge management systems transform this challenge into an opportunity: recovering fibre, generating energy, or producing soil amendment materials.

Primary sludge from paper mill ETPs typically contains 30–50% cellulose fibres — too fine to recycle to the paper machine without quality impact, but an excellent fuel for the bark and biomass boiler. Rajshree designs primary sludge thickeners, belt filter presses, and conveying systems to dewater primary sludge to 30–40% dry solids, then feed it to the boiler as supplementary fuel. This energy recovery can contribute 5–10% of total mill steam demand.

Biological sludge is more difficult to dewater (due to its gel-like microbial structure) and requires polymer conditioning before pressing. Rajshree supplies complete biological sludge handling systems — gravity thickeners, polymer dosing stations, belt filter presses or centrifuges, and sludge conveying to disposal or co-composting facilities. For mills pursuing sustainability certification, Rajshree can design sludge composting systems that convert mixed sludge into marketable soil conditioner.

♻️ Circular Sludge Solutions

Rajshree's most advanced sludge management designs achieve near-zero landfill disposal: primary sludge to boiler fuel, biological sludge to composting, and ash from sludge combustion to cement industry as pozzolanic additive. This circular approach not only reduces waste disposal costs but supports ESG reporting and sustainability certification for export market access.

Frequently Asked Questions

Paper mills generate primary sludge (fibres, fillers, and coatings removed by the primary ETP), secondary biological sludge (biomass from the activated sludge system), and paper machine rejects. Primary sludge is fibre-rich and has some reuse potential. Secondary sludge is fine biomass with high moisture content. Rajshree designs systems for each sludge stream independently.
Primary sludge is thickened in a gravity thickener and dewatered by a belt press or screw press to 25–40% dry solids. Secondary biological sludge is thickened in a dissolved air flotation (DAF) unit and dewatered by a belt press or centrifuge to 18–25% dry solids. The two sludge streams are often blended for co-disposal or co-incineration.
Rajshree's sludge dewatering systems achieve: belt press output of 25–35% DS (dry solids), screw press output of 30–40% DS, and centrifuge output of 20–28% DS for biological sludge. Higher DS content reduces transport cost and improves calorific value for energy recovery. Polymer conditioning is optimised for each sludge type to maximise dewatering performance.
Yes. Dewatered primary sludge (25–35% DS, high fibre content) has a calorific value of 8–12 GJ/tonne and can be co-fired in the bark boiler or sold to cement kilns as alternative fuel. Rajshree also designs sludge-to-energy systems. In some applications, primary sludge is used for low-grade paper (core board, grey board) or as a raw material in construction products.
Rajshree's sludge management scope covers: gravity thickeners (primary), DAF thickeners (secondary), polymer dosing systems, belt presses or centrifuges for dewatering, sludge conveyors, sludge storage hoppers, and optional sludge dryers for high-DS output. The complete system is designed for the specific sludge volume, composition, and disposal route of each mill.
